Diesel injector leakage can occur at more than one interface.
Two commonly confused conditions are:
internal hydraulic leakage inside the injector
and
combustion-gas leakage around the injector-to-cylinder-head seating area.
These faults require different diagnostic methods.
Internal Return Leakage
Internal return flow occurs within the injector's hydraulic control system.
Excessive internal leakage may influence:
- rail-pressure generation;
- starting;
- pressure stability;
- injector operation.
Return-flow testing is commonly used to compare this condition.
Injector Seat Leakage
The injector nozzle body or sealing washer must also seal against the cylinder head.
If this interface fails, combustion gases may escape around the injector.
Possible signs can include:
- carbon deposits;
- combustion residue;
- abnormal noise;
- odor;
- contamination around the injector bore.
One Test Does Not Prove the Other Interface
A normal return-flow result does not prove the injector seat is sealing correctly.
Likewise, combustion leakage around the injector does not automatically mean the injector has excessive internal return flow.
